The Wiring Era Half This Town Was Built In

Nearly four homes in ten in West Chester were built in the 1970s or 1980s. Another 4,061 date from the 1960s, and 5,279 predate 1940. Put the 1960s and 1970s together and you have 12,151 homes — more than a quarter of the town — built in the window when residential wiring practice was changing fastest and when two specific decisions were made that still turn up on service calls today.

This is not a warning about old houses in general. A 1978 colonial in one of the townships is usually a sound, well-built house. The point is narrower and more useful: appliances are the heaviest, most demanding loads in a home, and they are the things most often replaced. Three Slots or Four: The Dryer and Range Outlet

Go and look at the outlet behind your electric dryer, and behind the range if it is electric. In a house of this era it very often has three slots, not four. Newer construction has four.

The difference is the equipment grounding conductor. On the older three-wire arrangement, the appliance frame was bonded to the grounded circuit conductor — the neutral — and the same wire carried both jobs. Current practice separates them: the neutral carries current, a dedicated grounding conductor does nothing but ground the frame. Under the National Electrical Code, new circuits for ranges, wall ovens, cooktops and clothes dryers must include that separate grounding conductor. The older method survives only as an exception for existing installations where no grounding conductor is present in the box, and only under stated conditions on the supply and the size of the grounded conductor.

What that means in practice, when a new machine is delivered:

  • New dryers and ranges are sold without a cord, deliberately. You buy the cord that matches the outlet you actually have — three-wire or four-wire. That is the normal, correct fix and it is an inexpensive part
  • A four-wire machine on a three-slot outlet needs the appliance’s bonding strap or jumper set correctly for three-wire service. That is a defined step in the installation instructions, not an improvisation. Done wrong, the frame is left ungrounded
  • Never use a cheater adapter, never cut the ground pin, and never add a ground wire to a nearby water pipe or gas line. Those are not shortcuts, they are hazards
  • If the outlet itself is damaged or the receptacle is being replaced, the exception no longer obviously covers you and it becomes a question for an electrician, not an appliance technician

We say this plainly because it is the single most common way a perfectly good new appliance ends up either not working or quietly unsafe in a house of this vintage. The delivery crew is often not permitted to change a cord. Aluminium Branch Circuits, 1965 to 1973

Between roughly 1965 and 1973, when copper prices spiked, solid aluminium wire was substituted for copper in branch circuits in a large number of American homes — the Consumer Product Safety Commission puts it at about 1.5 million homes nationally. West Chester has 12,151 homes built in the 1960s and 1970s, so the era is well represented here.

The problem is not the metal carrying current. It is the connections. Aluminium expands, contracts and oxidises differently from copper, so terminations at outlets, switches and splices loosen over time, and a loose connection under load heats and arcs. A national survey carried out for the CPSC found that homes built before 1972 and wired with aluminium were far more likely — the study put it at fifty-five times — to have at least one connection reach a fire-hazard condition than comparable homes wired in copper.

Why this reaches us rather than an electrician: the symptom often presents as an appliance fault. A machine that works intermittently, a burning or fishy smell near an outlet, a warm faceplate, a breaker that trips only when the dryer or the microwave runs, flickering that follows a heavy load. People call about the machine because the machine is what stopped.

What the accepted repair is, and is not. The CPSC’s recommendations are rewiring in copper, or permanent pigtailing of copper to the existing aluminium using the approved methods — COPALUM crimp connectors applied with the dedicated tool, or AlumiConn connectors. Retightening the screws is not a repair, and neither is an ordinary twist-on wire connector on aluminium: the joint simply loosens again. This is electrician’s work, it is not what a service call on your washer covers, and anyone telling you it is a five-minute job is wrong.

Stop using the circuit and call an electrician the same day if you have a warm or discoloured outlet or switch plate, a burning or fish-like smell near a receptacle, sparking when a plug is moved, or a breaker that trips whenever one heavy appliance runs. That is not something to test again to see whether it repeats.

The Circuit, Not the Appliance

The third mismatch is the plainest. Current code requires kitchen counter receptacles to be served by at least two dedicated 20-amp small-appliance branch circuits, and it expects the dishwasher and the disposal to be handled on their own supply rather than sharing those. Kitchens of the 1970s were frequently built with less, because the appliance load of a 1970s kitchen was less: no over-range microwave, no second refrigerator in the garage, no air fryer or countertop oven, and a dishwasher that drew a fraction of what a modern one does when it heats water.

Add the loads a modern household actually plugs in, and one circuit does the work of three. What that looks like when it reaches us:

  • A breaker that trips only in combination — microwave plus kettle, or the dishwasher’s heated dry while something else runs. Nothing is faulty; the circuit is simply full
  • Voltage sag under load. A motor supplied below its rated voltage draws more current to do the same work, runs hotter, and trips its thermal overload. On refrigeration it shows up worse: a compressor that will not start against low voltage clicks on its overload and rests, and a start relay or capacitor asked to do that repeatedly fails early

  • A garage or basement freezer on a long extension lead — voltage drop over the lead, on top of everything else. This is the most self-inflicted version of the problem and the easiest to fix

The reason to care is money. Replacing a start relay on a refrigerator that is starved of voltage buys you a second start relay. When we find that pattern, we say so, and you have a real decision to make about the circuit rather than a rolling parts bill.

The Free Checks Worth Doing First

  • Count the slots on the dryer or range outlet. Three or four decides which cord your next machine needs — and it is the answer we most often need on the phone
  • Anything dead: the breaker first, then the outlet. In a basement or garage, test the receptacle with something small before assuming the machine failed
  • Breaker trips only in combination: run the two appliances separately. If each is fine alone, the circuit is full and no part will fix it
  • Freezer in an unheated garage in winter: check the model’s stated minimum ambient temperature before calling it broken
  • Second start relay or capacitor on the same refrigerator: stop replacing the part and check the supply voltage under load
  • Extension lead on any large appliance: remove it. They are not rated for a sustained motor load and the voltage drop does real damage

Why did my refrigerator need a second start relay?
Usually because the supply is sagging under load rather than because the part was poor. A compressor that cannot start against low voltage trips its overload, rests and tries again, and the start relay or capacitor doing that repeatedly fails early. Motors behave the same way generally: supplied below rated voltage they draw more current for the same work and run hotter. The usual culprits here are a shared or overloaded circuit, a long extension lead to a garage or basement unit, or an undersized supply. Check the model’s stated minimum ambient temperature before treating it as a breakdown.
